I've got a small welding unit in the midlands and have some spare stainless tubes ranging from 1-2 inch diameter and a metre in length. If these are of any use to you let me know and I'll get them sent over to you.

Thanks Shaun for your very kind offer. At the moment I have everything I need "I THINK", If I decide to re-plumb the front end of the system I may well take up your offer as I think it is all done in 2 inch pipe.

I have to go to Stourbridge/Dudley area on a weekly basis so if the time comes I may be able to pick up some tube, and save you the trouble of sending it.

Before I got married back in the 60's I lived on the Sutton road Walsall, and the moved to Heath Hayes when it was a small mining village. So I know the area reasonably well.

I will PM you if I may when it's getting nearer the top of my list.

Below is a picture of the parts, cut, welded, and fitted to the car. The final cost being £199-71 plus £9-45 for a real of stainless welding wire = £209-16. I think this represents good value for a stainless rear exhaust.

The exhaust seems to be as quite as the OEM. There is definitely no droning at any speed so in all I am pleased with the results. There is a placebo effect of the car seeming to be faster on acceleration because of the straight through boxes, but this at best could only be marginal.

I think it will get even quieter as it carbons up a bit, but I am more than pleased with the noise level "the thing I was most concerned with". The boxes are smaller than the OEM, but I bought the largest I could find. The length of them is the same as the OEM.

One thing though;  You are no doubt more than capable, and it could be a bad picture, but the positioning of those ramps doesn't look particularly safe?

The ramps were only a method of getting the car raised. I then used 2 substantial jack stands with a trolley jack under the chassis to make the car safe. I took the picture just before driving the car off the ramps. You are correct to point out the need for safety at all times.

I took the car for a regular 100 mile round trip today that I do on a weekly or more basis. The weather, and traffic were not conducive to getting the best MPG. To my surprise the car produced the best figures ever on the computer by 4%, and more typically 5%.

This is definitely not a placebo effect, but very real. I can only put this down to the exhaust system. I am sure under more favorable conditions the figure could have been higher.

Sounds like a positive result, thanks for sharing.

I took mine (07, 110k)  to an exhaust specialist today and the split in the Y-Section was such that it was about to break off like yours did - because of this they agreed to do it while I wait at the expense of other customers.

They took the back section off which also revealed 5 holes in the two back boxes.  They patched all the holes, repaired the split/crack in the Y and welded a bracket over the Y to keep it more secure.  I'll be happy if it lasts another year or two, I wanted an economical job as I think I'll be changing it next summer.

Mine is also a lot quieter now and I think the holes in the boxes could have been there since I bought it last year...  It was never loud or intrusive but is now a lot quieter.

Did your back boxes also have holes or was it just the Y-Section where it failed?

It was the "Y" section that failed, but the outer skin of the rear boxes was rust through in a couple of places on each box. The inner skin was crumbling to the point where I could if I tried push my fingers through. I'll post some pictures of the boxes later. I could have repaired the "Y" section, but as I intend keeping the car I decided it was just postponing the inevitable.

Looks like a superb job and also sounds like a decent job too cpk. 

Here is a link to the details of some far less substantial work I did to my 88,000 miles November 2006GS450 exhaust to add to this useful thread of others in future. My exhaust is still sound, and no really bad bits or breaks as yet - trying to keep it going as long as possible :smile:

After putting another couple of hundred miles on the exhaust I can now confirm a definite improvement in economy of around 5%. This is something I had not contemplated as a result of changing the exhaust, but I am more than pleased with the result.

To round off this post yesterday I did a trip up to Barmouth. The route the saga began on.

On route there is a long downhill stretch ending at a large traffic island on the outskirts of Welshpool. At this point the HV Battery was full solid green bars, and would accept no more regen charge the meter refusing to move into the blue section. After exiting the island the car went very quiet and went up to 60 mph in pure electric only mode for some considerable distance on the flat strait road into the town. Something I have never experienced at that speed before. 

Reaching the traffic lights in the centre of Welshpool the MPG readout was at 44.9 MPG tank average. A figure never seen before. This was on country single track roads with no motorway or dual carriageways. I continued the journey to Barmouth, and had a great day out with lots of sunshine.

I have occasionally seen all full green bars, but never got to the point where regen stopped completely.

In my Prius this has happened on many occasions causing the engine to speed up when braking and slowing down when acceleration is applied even though it is not actually running "being driven by MG1 (motor generator 1)" to burn off or dump power from the Battery.
